APFC Panels for Factories: How Power Factor Correction Helps Reduce PF Penalties
If you run a factory, textile mill, powerloom unit or crusher plant, there is a good chance your electricity bill shows a line for power factor — and sometimes a penalty attached to it. The good news is that low power factor is one of the most correctable problems in an industrial electrical system.
What is power factor?
Power factor (PF) is the ratio of real power (kW), which actually does useful work, to apparent power (kVA), which the supply system has to deliver. Inductive loads — induction motors, powerlooms, compressors, transformers, welding machines and crushers — need reactive power (kVAr) to create magnetic fields. That reactive power doesn't do useful work, but it still flows through your cables, transformer and the utility's network.
A power factor of 1.0 means all supplied power is doing useful work. Many industrial sites without correction operate somewhere between 0.7 and 0.85.
Why low power factor costs money
How low PF affects your bill depends on your utility and tariff category. Common mechanisms include:
- PF penalties when average power factor falls below the level set in the tariff.
- kVAh-based billing, used for many industrial connections, where a lower power factor directly increases the billed units for the same useful energy.
- Loss of PF incentives that some tariffs offer for maintaining a high power factor.
- Higher demand (kVA), which can affect demand charges and push transformers and cables closer to their limits.
Always check the PF-related lines on your own bill — that is the starting point for any correction project.
How an APFC panel works
An Automatic Power Factor Correction (APFC) panel continuously monitors your load through a current transformer and an APFC relay. As load changes during the day, the relay switches capacitor steps in or out through capacitor-duty contactors, adding just enough kVAr to keep power factor near the target.
A properly built APFC panel typically includes:
- An APFC relay with the correct number of steps
- Capacitor-duty contactors with pre-charge resistors
- Capacitor banks sized in steps to match your load profile
- HRC fuses or MCBs for step protection
- Detuned reactors where harmonics from VFDs and other non-linear loads are significant
- Adequate ventilation, since heat is the main enemy of capacitors
Signs your existing APFC panel needs attention
- Your bill still shows a low average PF even though you have a panel
- Some steps never switch on, or the relay shows alarms
- Capacitors are bulging, leaking or running hot
- Contactors chatter or fuses in the capacitor section keep blowing
- New machines have been added since the panel was installed
Capacitors lose capacitance with age, heat and harmonic stress, so a panel that worked well when installed may be delivering much less kVAr today.
Sizing correction from your actual data
There is no one-size-fits-all APFC panel. The right kVAr rating, number of steps and need for reactors depend on your connected load, operating pattern, existing power factor and harmonic content. That's why we start every assessment with your electricity bill and a review of your major loads.
How General Systems can help
General Systems, based in Malegaon, Maharashtra, works with factories, textile mills, powerloom units, crusher plants, engineering units, cold storages, food processing plants, petrol pumps and commercial facilities. Our services include:
- APFC panel manufacturing and installation
- Power factor correction studies
- APFC panel repair and maintenance
- Capacitor bank testing and replacement
- Industrial electrical control panels
- VFD and AC drive services
- PLC/HMI industrial automation
Results depend on your site load and the tariff that applies to your connection, so we don't promise a fixed saving — we review your data and recommend what your site actually needs.
Send your latest electricity bill for an APFC assessment.
